There is very little material for the thread to engage, so the screw has only one or two threads doing real work. Too small a hole and driving torque exceeds the screw's torsional strength, so it shears off inside the duct. Too large and the formed thread has nothing to grip, so it spins without ever pulling the joint tight.
Ducting adds a second requirement that sheet-metal work in general does not: joints must not rattle. A fixing that is mechanically adequate but slightly loose transmits vibration through the duct run and becomes an audible complaint in an occupied building, long after the installer has left.
This is the single most useful thing to get right, and it varies with gauge rather than being one number per screw size.

Walk any HVAC installation and the hex washer head is what you will see, for reasons that are entirely practical.
