Thin gauge changes the whole problem

Fastening into thin sheet is a narrower engineering window than most people expect. There is very little material for the thread to engage, so the screw has only one or two threads doing real work. Too small a hole and driving torque exceeds the screw's torsional strength, so it shears off inside the duct. Too large and the formed thread has nothing to grip, so it spins without ever pulling the joint tight.

Ducting adds a second requirement that sheet-metal work in general does not: joints must not rattle. A fixing that is mechanically adequate but slightly loose transmits vibration through the duct run and becomes an audible complaint in an occupied building, long after the installer has left.

This is the single most useful thing to get right, and it varies with gauge rather than being one number per screw size.

Why hex washer heads dominate ducting

Walk any HVAC installation and the hex washer head is what you will see, for reasons that are entirely practical.

  • Nothing to strip. The drive is external, engaged by a nut runner or socket, so there is no recess to cam out. On site, with cold hands and an impact driver, that matters.
  • Integral washer face. The wide flange spreads clamp load across thin sheet, which stops the head pulling through the material and resists the local deformation that causes rattles.
  • One less component. No separate washer to fit, drop, or leave out.
  • Fast on a nut runner. A magnetic socket holds the screw, so it can be placed and driven one-handed at height.

Thread forms for sheet metal

Point and thread selection depends on how the hole is prepared.

  • Type AB: the general-purpose choice. A sharp gimlet point with a fine, deep thread that starts easily in thin sheet and light alloy. This is the most widely specified point we produce.
  • Type A: coarse thread with a sharp point, suited to the thinnest sheet, though it needs a pilot in heavier stock.
  • Type B: blunt point with a spaced thread, designed to start in a pre-punched or pre-drilled hole. This is the right choice for heavier gauge ducting and for panels where holes are punched during fabrication.

Condensation is the factor most often underestimated. A duct carrying chilled air through a warm plant room will run wet on its outer surface for much of the cooling season, which is a far more demanding environment than the "internal" label suggests. Compare all options in the finishes guide.
