Small diameters magnify every tolerance

Electronics assembly operates at a scale where errors that would be invisible elsewhere become defects. At M2 the thread pitch is 0.4 mm and the head is a few millimetres across. A plating deposit that would be irrelevant on an M12 bolt can be enough to bind the thread. A recess a fraction out of tolerance strips on the first automated cycle.

The sector also assembles at very high cycle rates on automated screwdriving equipment, so a fastener that fails one time in a thousand still produces a steady stream of rework.

Fine pitch deserves consideration in this sector. It gives a higher tensile strength for the same nominal diameter, finer preload control, and better resistance to vibration loosening, which is useful in thin-walled housings and anywhere a joint is torqued close to its limit.

Fastening into plastic housings

Most consumer electronics and appliance enclosures are moulded polymer, and fastening into plastic follows different rules from fastening into metal. Two mistakes account for most failures.

Boss cracking. A thread-forming screw displaces material rather than cutting it, which generates hoop stress in the moulded boss. If the pilot hole is undersized or the boss wall is thin, the boss splits, sometimes not immediately but after thermal cycling. The pilot diameter and boss wall thickness need to suit the polymer, and glass-filled grades are far less forgiving than unfilled ones.

Stripping on reassembly. A plastic boss has a limited number of insertion cycles before the formed thread degrades. For products that will be opened for service, a brass threaded insert with a machine screw is far more durable than repeatedly driving a thread-forming screw into the same boss.

Because black oxide is a conversion coating under 2.5 micrometres thick, it leaves thread and recess dimensions inside their original tolerance class. That makes it particularly well suited to small precision fasteners where a heavier plated deposit could cause binding. Full comparison in the finishes guide.

Drives for automated screwdriving

At M2 and M3 the recess is tiny, and the margin between driving the screw and destroying the recess is correspondingly small. Philips is designed to cam out under load, which on a torque-controlled automated driver means a partially driven screw and a rounded head.

Torx is the better specification for automated assembly at small sizes. Its near-vertical flanks transfer torque without generating the axial force that lifts a cross-head bit out of the recess, so bit life extends and the reject rate falls. Head profile matters too. Pan heads suit general internal fixing, countersunk where the fastener must sit flush in a panel, button for a clean low-profile look on visible surfaces, and wafer or truss where a wide bearing face is needed to spread load on thin sheet or plastic without pull-through.
